I was told that 1 1/2”X.120 DOM tubing would be the preferred frame material, but it sounds a little heavy. I guess heavier is better than undersized, but I don’t want to overbuild the frame. Any thoughts? The plan is to build a vintage HD sidecar.

Not real sure what the strength difference is, but I don't see a reason for finish and dimensional tolerance not to use ERW. My sidecar frame is what I would call light, probably too light. It is 1" tubing. You definitely should go bigger, and that's on a light bike. I'm planning on reinforcing it. 1 1/2 is a lot bigger, but still bigger is better here. If you have a large, heavy bike, or are making a car that is fairly large so you have a lot of leverage, that's probably right in the ballpark. Personally- I wouldn't go any smaller, but that's just me. I got the 5 stud hub for the trailer wheel, and made sure it was the 1750# capacity, because that's better than 1250...

We make our frames out of 1.75 .012 tubing. This allows us to slip 1.5 .012 tubing into it which allows us to make the mounts fully adjustable. No need for it to be DOM, welded seam is less money.
On our web site are DYI frame kits which is another way you could go, they also would show you how our simpler frames are made.
You could just buy our Classic sidecar.
